In the large-format water packaging industry, the production of 5-gallon (18.9L) preforms represents one of the most demanding applications for injection molding. Weighing typically between 650g and 750g with significant wall thickness, these preforms require a precise balance of clamping force, plasticizing capacity, and thermal management.
Recently, we successfully commissioned a production cell featuring a 2300kN to 3280kN (230T-328T) specialized PET injection machine paired with a 2-cavity 5-gallon preform mold. Below is the technical breakdown of why this configuration was selected and how it optimizes production.
1. Clamping Force and Platen Geometry
Choosing a 230T-328T machine for a 2-cavity mold is a strategic decision centered on stability rather than just "fitting the mold."
Force Reserve: 5-gallon preforms require high injection pressures to pack the material into thick walls. By using a 230T-328T machine, we ensure a significant clamping force reserve, which prevents flash (overflow) and reduces wear on the mold parting surfaces.
Space for Longer Molds: 5-gallon molds are characterized by their extreme length and complex cooling circuits. The wider tie-bar spacing on these tonnage classes allows for easy installation and provides ample stroke for the long cores required during the ejection phase.
2. Specialized PET Plasticizing for Low AA Levels
Maintaining a low Acetaldehyde (AA) level is critical for the 5-gallon market, as it directly impacts the taste of the bottled water. For this project, the machine was equipped with a high L/D ratio PET-specific screw:
Low-Temperature Plasticizing: The screw geometry is engineered to achieve thorough melt homogenization at lower processing temperatures, minimizing thermal degradation of the PET resin.
Shot Weight Consistency: Given the high grammage of 5-gallon preforms, the large-diameter injection unit ensures that the pressure remains stable throughout the holding phase, keeping weight deviation within ±0.5g.
3. Solving the "Whitening" Challenge Through Cooling
The most common defect in thick-walled preforms is crystallization (whitening), caused by insufficient cooling.
Intensive Cooling Circuits: The 2-cavity layout allows for larger, more efficient water channels within the mold.
Simultaneous Actions: To optimize the cycle time, the machine controller is configured for simultaneous melt-and-open movements. This ensures that the thick walls are cooled as much as possible before ejection without unnecessarily inflating the total cycle time.
4. Operational ROI and Maintenance
For mid-scale water plants or new market entrants, the 2-cavity setup on a 230T-328T machine offers a superior Return on Investment (ROI) compared to high-cavitation systems:
Simplified Maintenance: A 2-cavity mold is significantly easier to maintain, requiring less downtime for seal replacements or water-way cleaning.
Reduced Ancillary Costs: The lower power requirements and smaller auxiliary equipment (chillers, dryers) needed for this setup result in lower daily operational overhead.
